Plastic Self-Tapping Screw Boss Design: Hole Size and Wall Thickness

Plastic enclosures and structures widely use self-tapping screws. Boss design determines whether assembly strips, cracks, floats or jams. Many cosmetic complaints trace back to poor boss dimensions. This article covers pilot hole, depth, wall thickness and relief slot design.

How Self-Tappers Work

When a self-tapping screw enters a preformed pilot hole, its external thread cuts or displaces the plastic to form an internal thread. The elastic plastic grips the thread. A hole too large gives insufficient engagement and strips; a hole too small drives torque up and splits the boss or heats and melts the post. Pilot diameter is therefore the first design parameter.

Plastics differ: ABS, PC and PC+ABS are stiffer, PP and PA tougher. Stiffer resins use larger holes to cut driving torque; tougher resins use tighter holes for more retention.

Pilot Diameter and Engagement

Common M2, M2.6 and M3 self-tappers: on ABS-like resin, M2 pilot about 1.6-1.7mm, M2.6 about 2.0-2.2mm, M3 about 2.4-2.6mm. Engagement length should be 2-3 times screw diameter—about 6-9mm for M3. Longer engagement does not proportionally raise retention and risks cracking; too short strips after repeated servicing.

Leave relief at the hole bottom; don't drill fully through, or the screw bottoms out and whitens/cracks the post. Hole depth should exceed screw insertion by 1-2mm.

Wall Thickness and Ribs

Boss outer diameter is roughly twice screw diameter—about 6mm for M3. Thin walls split under tapping stress, especially on brittle PPO/PC. If space is tight, add ribs or gussets rather than thin the wall. Use root fillets to avoid stress cracks.

The junction between shell and boss sinks easily; keep wall thickness uniform and use texture to hide sink marks.

Validation

Before tooling, run pull-out and repeated assembly tests: measure retention after 5-10 drive cycles. Control driving torque and speed—M2 torque about 0.2-0.4N·m at 300-500rpm. If stripping, enlarge hole 0.1mm; if cracking, thicken walls or slow the drive.
